It shouldn't be necessary to use the pass-through modem mode. It should be possible to just connect an AP or another router which can handle the Pi 4B 5GHz. That's assuming the USB ports are not connected through a hub chip and single USB interface on the SoC (like previous models).

USB 3.0 makes perfect sense. Slow I/O was a major limitation of the older models. Dual 4K micro HDMI was surprising. I expect people utilising that will be a very small minority. Pi warranty claims are handled through the reseller you purchased it from. Contact them for a refund or exchange. FYI: if returning or exchanging the Pi3B+ with the faulty micro SD slot is a hassle for you, and you are not opposed to USB booting, booting from a USB SSD will yield much higher perform...

Just create a new user, add it to all the same groups as the pi user and disable (or delete) the pi user. That's what I've always done.

RS232 uses voltage ranges that are not compatible with the Raspberry Pi GPIO, and connecting them directly will damage your Pi.

The Pi GPIO serial uses 3.3V TTL, and voltages much higher than that are not tolerated (5V on any GPIO will instantly kill it).

The GPIO header power wires are not connected correctly. They are supposed to be connected to +5V (pin #2 or 4) and Ground (pin #6).

You have them connected to pin #1 (3.3V) and pin #3 (GPIO2).

Yes, the Raspberry Pi computers support SDXC cards, which max at 2TB capacity (although none that large exist yet).

Jessie OS and software updates have ended (last year), but it still receives security updates until end of June 2020.

If you don't need newer software or kernel versions then you don't need to update yet.

Try SSH into pi@raspberrypi.local.

Or ping raspberrypi.local to double check the IP address (assuming you don't have other Pi computers with the default hostname).

You have the country code in wpa_supplicant.conf twice. Not sure if that would mess anything up, but it's only needed once. Try removing the second entry near the bottom of the file. You also have, scan_ssid=1, which is only needed if you hide your SSID, and it's really pointless to do that. Hiding ...

No, you can't use eMMC on the Pi Zero. And your speculation that eMMC is more reliable is just that, speculation.

There are High Endurance micro SD cards designed for long term, heavy I/O use cases, and even industrial rated SD cards.

I agree with Imperf3kt's assessment. Nothing you described requires the significantly more powerful (and power hungry) Pi3 model. A Pi Zero W should work fine for your needs.

Without knowing more specifics it's hard to say for certain if an Arduino could be used, but I would guess it could work.
